2008-2010 Ford 6.4L Powerstroke Parts & Upgrades

This is the parts hub for the 2008-2010 Ford F-250, F-350 and F-450 Super Duty with the 6.4L Powerstroke: fuel, cooling, exhaust, towing, suspension and service parts in one place. The one thing every 6.4L owner should know: active DPF regeneration sends some fuel past the rings into the oil, so the dipstick and the coolant level are the two things to watch on this engine.

The 6.4L Powerstroke in the 2008-2010 Super Duty

Ford put the 6.4L Powerstroke into the restyled second-generation Super Duty for 2008 and retired it after 2010, so it lived three model years in the F-250, the F-350, the first true F-450 pickup and the F-450/F-550 chassis cabs. Navistar built it, and it was the last Power Stroke Navistar supplied. It kept the 6.0L's cast-iron bed-plate block, four-valve iron heads and in-block oil cooler, but moved to M16 head bolts, high-pressure common-rail injection and twin BorgWarner turbos. F-250 and F-350 pickups are rated at 350 hp and 650 lb-ft; the F-450/F-550 chassis cabs carry a 325 hp, 600 lb-ft rating. Power did not change from year to year. Trims ran from XL and XLT through FX4, Lariat, King Ranch, Cabela's and Harley-Davidson.

Fuel leaves the tank through the frame-mounted HFCM, which holds the electric lift pump, a 10-micron filter and the water separator, and reaches the engine regulated to about 24 psi. After a second filter on the engine, the gear-driven Siemens VDO K16 pump builds close to 25,000 psi and feeds one rail per bank and eight piezo injectors. Air goes through compound turbos: a 65 mm fixed-geometry low-pressure turbo feeds a 52 mm variable-geometry high-pressure turbo for roughly 40-42 psi of stock boost. On the exhaust side, this was the first Power Stroke with a diesel particulate filter, paired with a diesel oxidation catalyst and two EGR coolers in series. There is no DEF system on this engine. Most trucks shipped with the 5R110W TorqShift five-speed automatic; a ZF six-speed manual was also offered.

What fails and why

Most 6.4L trouble comes back to two things: fuel in the oil, and heat or coolant loss in the cooling system. Here is where it shows up.

  • Oil dilution. To regenerate the DPF, the engine injects fuel late in the stroke so it burns in the DOC and DPF, and some of it washes past the rings. Short trips that cut regens off load the DPF and bring on more of them. Fuel-thinned oil is hard on the 16 hydraulic lifters and the rocker arms.
  • Oil cooler and EGR coolers. As coolant breaks down, the in-block oil cooler restricts flow to the EGR coolers. Look for a check engine light, engine de-rate, high oil temps and elevated EGTs, often followed by an EGR cooler failure. The horizontal EGR cooler sees exhaust first and is the one that usually plugs or cracks. Replacement OEM oil coolers are reported to last roughly 50,000-75,000 miles.
  • Coolant loss. The radiator is this platform's signature leak, and weak degas caps and small hose leaks lead to low coolant and overheating on sustained grades, worse when towing. Run it low long enough and the aluminum front cover can erode from cavitation behind the water pump, though that failure is uncommon.
  • Head gaskets and pistons. Head gaskets lift when cylinder pressure stretches the factory torque-to-yield M16 bolts; the factory bolts tend to stretch around 600 rwhp. Signs are coolant pushed out of the degas bottle, white smoke, coolant loss and pressure in the cooling system. The cast factory pistons can crack at the fuel-bowl lip.
  • Water and dirt in the fuel. The HFCM drain can plug with a white, grease-like sludge of water and diesel, letting water through to the K16 and injectors. The K16 has no internal bypass and depends on clean fuel with good lubricity, and piezo injectors fail from contamination and internal leakage: hard starts, rough idle, misfire, fuel smell in the oil and a rising oil level.
  • Charge-air leaks and the VGT. Intercooler boots, couplers and clamps crack or blow off from heat and boost, and those leaks get blamed on the turbo. Genuine turbo complaints usually start with the VGT actuator, or with soot-stuck vanes on short-trip trucks.
  • Transmission. The 5R110W's stamped-steel single-disc torque converter shudders, slips and sheds debris into the pump, valve body and cooler. Towing and heat speed that up, and damage risk rises above about 200 F.
  • Front end. 2008-2010 Super Dutys are known for death wobble, blamed on low factory caster plus worn track-bar, ball-joint and steering parts.

Stock replacement vs. upgrade

Because the 6.4L long block, K16 pump, injectors, turbos and cooling-system parts do not interchange with the 6.0L or 6.7L, those parts have to be 2008-2010 6.4L parts; for bolt-on pieces, check the fitment years in each product title. On a stock daily driver or a light tow rig, OE-grade replacement is usually the right call: a factory-style oil cooler, thermostat housing or coolant reservoir, fresh hoses and degas cap, and both fuel filters changed on schedule. Whenever the radiator comes out, pressure-test the system, replace the degas cap and hoses, and confirm the water pump is doing its job. If the EGR coolers are failing, fix the cooling problem first, and plan on replacing both coolers since access is the same job.

Upgrades earn their place where the factory part is the weak link. An all-aluminum radiator with welded tanks and an upper tie bar addresses the leak-prone stock unit, and a coolant filtration kit keeps sludge out of the oil cooler. Any head job gets studs rather than reused bolts, and heads should not be milled more than 0.005 in. During a rebuild, MaxxForce 7 industrial pistons with a de-lipped bowl are the usual replacement for cracked factory pistons. Heavy-wall T-304 stainless up-pipes with reinforced bellows replace the crack-prone factory pipes, and a true 4-in DPF-back exhaust replaces the restrictive section behind the filter while the DOC and DPF stay in place. For towing, an auxiliary transmission cooler and a temperature gauge protect the TorqShift, and an OBD-II monitor that shows EGT, boost, transmission temperature and regen status gives you the numbers the factory cluster leaves out.

What we carry

Dorman covers much of the factory-style repair work on this page: the engine oil cooler, oil pan, dipstick, rear main seal cover, oil and fuel filter cap, thermostat housing, coolant reservoir, upper radiator and heater hoses, cooling fan clutch and blade, glow plug harnesses, the glow plug relay module and the electric vacuum pump. Mahle and Alliant Power supply replacement engine and service parts, and XDP adds sensors and hardware such as a MAP sensor and a starter bolt kit. Fuel filters and fuel system parts include the FASS Extreme Water Separator filter.

For fluids, Hot Shot's Secret brings Green Diamond engine oils in 15W-40 and 10W-30 plus Everyday Diesel Treatment and Diesel Extreme, and Lucas Oil is here too; you can also browse all fuel additives. MBRP supplies 4-in 409 stainless mufflers and aluminized or stainless resonators for the exhaust. Mishimoto Performance Parts, including a magnetic oil drain plug, and BD Diesel round out the engine-bay brands, with Turbosmart constant-tension clamps for charge-air connections and differential covers for the axles.

Towing and ride parts include Air Lift air bags, Bilstein shocks, BDS Suspension parts, B&W Trailer Hitches Tow & Stow ball mounts and a BHP hidden receiver hitch that tucks behind the roll pan; see all hitches. For keeping an eye on the engine there is the Edge Products EAS EGT kit and pressure sensor, with SPE Motorsport monitor and switch mounts, and AlphaRex LED projector headlights for the front end.

Fitment notes

The 6.4L only came in 2008-2010 trucks. Its long block, heads, injectors and K16 pump, the compound turbo set, the radiator, both EGR coolers, the oil cooler and the front cover do not interchange with the 2003-2007 6.0L or the 2011-and-later 6.7L. Inside those three years, watch these splits:

  • Trucks built before August 20, 2007 (early 2008 models) have the unprotected high-pressure fuel pump harness covered by TSB 07-26-2; the updated harness is 8C3Z-9G805-A.
  • Steering gear boxes go by build date, not model year: 2008 trucks built before 07/2007 use the 2005-2007 box, 2010 trucks built after 03/2010 use the 2011-2016 box, and everything between uses the 2008-2010 box.
  • Sway-bar end links on 2008-2010 Dana 60 trucks are bushing top and bottom, unlike 2005-2007 and 2011-2016.
  • Many F-250/F-350 steering and suspension kits exclude the F-450/F-550 wide-track front axle, and brake parts split by SRW, DRW and 19.5-in wheel applications.
  • 2008-2010 headlights do not fit 2005-2007 or 2011-and-later trucks.

Cab style (Regular Cab, SuperCab, Crew Cab), bed length, 4x2 or 4x4 and single or dual rear wheels all change part numbers. Single-rear-wheel F-250 and F-350 trucks use the Sterling 10.5 rear axle, while dually F-350 and F-450/F-550 applications use heavier Dana axles, which matters for differential covers. The two-character axle code on the door-jamb label gives your ratio and limited-slip. When in doubt, verify by VIN.

Frequently asked questions

Do 6.0L or 6.7L Powerstroke parts fit my 6.4L?

Not for the core of the engine. The long block, heads, injectors, K16 pump, compound turbos, radiator, EGR coolers, oil cooler and front cover are all 2008-2010 6.4L-only parts. Some bolt-on pieces, like certain filter caps, drain plugs and mounts, are built to fit several Power Stroke generations, and the fitment years in each product title tell you which trucks they cover.

Why does the oil level keep rising on my 6.4L?

Fuel is getting into the crankcase. Regeneration sends some fuel past the rings, and leaking piezo injectors can add more. Check the dipstick weekly, change the oil every 5,000 miles, and change it right away if the level goes over the max mark. Short trips that interrupt regens make dilution worse.

How often should I drain the HFCM water separator?

Every one to two weeks, with both fuel filters changed on schedule; that habit is the best protection the K16 pump has. Left alone, the drain can clog with white water-and-diesel sludge and pass water on to the pump and injectors. A water-in-fuel warning, hard starts or a P2269 code all point to water in the system.

My 6.4L is down on boost. Is the turbo bad?

Not necessarily. Cracked intercooler boots, blown couplers and loose clamps cause low boost, smoke and P0299, and they regularly get misdiagnosed as turbo failure. Smoke-test the charge system and compare commanded and actual boost and actuator movement before buying turbos. If it is the turbo side, the VGT actuator is the most common culprit, and remanufactured turbo sets are often sold without one.

What causes front-end wobble on a 2008-2010 F-250 or F-350?

These trucks are known for death wobble, blamed on low factory caster combined with worn track-bar, ball-joint and steering parts. Check the track bar bushings, ball joints, tie-rod ends, drag link and steering gear for play; a worn gear shows up as wander and a delay before the truck reacts. Leveled or lifted trucks and heavy loads wear tie rods and drag links faster. If the gear box needs replacing, order it by build date.

What should I sort out before towing a fifth wheel or gooseneck?

Start with weight. No towing-hardware failure pattern is documented on these trucks; the usual problem is overloading, because king-pin weight (15-25% of the trailer) and tongue weight (10-15%) get left out of the math against the door-label ratings. Ford did not offer a factory fifth-wheel hitch or puck system in these years, so those setups use aftermarket rail or under-bed kits. Rear air helper springs help level heavy pin weight, and short-bed trucks need a slider for fifth-wheel turning clearance.
