2008-2010 Ford 6.4L Powerstroke Exhaust Parts

This is the exhaust system for the 2008-2010 Ford F-250, F-350 and F-450 Super Duty with the 6.4L Powerstroke: manifolds, up-pipes, downpipe, filter-back systems, mufflers, tips, sensors and gaskets. The one thing to know about this truck: it was the first Powerstroke with a diesel particulate filter, and nearly every exhaust job here works around that filter and its regeneration heat.

Exhaust on the 2008-2010 Ford 6.4L Powerstroke

Exhaust leaves a cast-iron manifold on each bank and runs through the up-pipes to the turbos. The 6.4L uses BorgWarner series-sequential compound turbos, so exhaust spins the 52 mm variable-geometry high-pressure turbo first and the 65 mm fixed-geometry low-pressure turbo second. From there the downpipe carries it to the diesel oxidation catalyst (DOC) and the diesel particulate filter (DPF), and the tailpipe section takes it out the back. The passenger-side up-pipe carries a welded EGR crossover and uses the EGR cooler as structural support. The EGR side runs two coolers in series, horizontal first and vertical second.

To keep the DPF clean, the engine runs active regeneration. It post-injects fuel that burns in the DOC to heat the filter, and exhaust gas temperatures climb to roughly 1,200 to 1,400 F during the cycle. Regeneration is why real-world economy on these trucks commonly lands around 10 to 14 mpg, and some of that late fuel washes past the rings and dilutes the engine oil. Ford approved only ultra-low-sulfur diesel and CJ-4 low-ash oil for this engine; other fuels and oils load the DPF with ash that has to be cleaned out by hand. The 6.4L has no DEF or SCR system, so DEF parts do not apply.

What fails and why

Ahead of the turbos, two parts cause most of the trouble. The exhaust manifold flanges bow and the short factory studs relax, so the gaskets leak at the ports. You hear a tick on a cold start that fades once the engine warms, find soot witness marks around the ports, and notice slower spool and exhaust smell at idle. It builds with heat cycles from towing and regeneration. The up-pipe bellows are the other known crack point, and because the passenger pipe carries the EGR crossover, up-pipe work and the EGR cooler are tied together. Of the two EGR coolers, the horizontal one sees exhaust first and is the one that usually plugs or cracks.

Behind the turbos, the DPF, its sensors and the DOC are the weak points. A plugged DPF holds the engine at 1,200 to 1,400 F exhaust gas temperature with high back pressure. On the earliest trucks, built before March 9, 2007, the DPF could leak and the regen calibration could put flames out the tailpipe; Ford recalibrated every truck under recall 07S49. Pull codes and inspect before you buy parts.

Stock replacement vs. upgrade

Everything ahead of the DPF is a repair decision, and the upgrades there are about durability. For manifolds, the step up is high-silicon ductile iron with thicker machined flanges, longer studs and spacers, re-torqued after the first heat cycle. For up-pipes, it is heavy-wall T-304 stainless with reinforced, interlock-lined bellows and machined flanges. For a clogged DPF, the answer is professional cleaning or an OEM-style replacement DPF, DOC and sensors.

The bolt-on performance upgrade is a DPF-back system. A true 4-inch DPF-back keeps the DOC and DPF in place and replaces the restrictive section behind the filter. If you tow, exhaust-brake controllers that use the variable-geometry turbo for retarding are a documented option on this engine.

Fitment notes

These parts are for the 2008-2010 F-250 Super Duty, the F-350 Super Duty in single or dual rear wheel, the F-450 pickup, and F-450 and F-550 chassis cabs with the 6.4L. Tailpipe sections depend on how the truck was built: Regular Cab, SuperCab or Crew Cab, short box or 8-ft box, and wheelbases from 137 to 172.4 inches. Match a filter-back system to your exact cab, bed and wheelbase. Don't assume a part from a 2011-or-later truck fits; Ford's all-new 2011 Super Duty changed the engine and exhaust, so 2010-and-earlier parts don't carry over unless a listing says it covers both. Some sensors are year-specific, and one XDP back pressure sensor is listed for 2008 only. Verify by VIN or use the fitment checker.

Frequently asked questions

Does the 6.4L Powerstroke use DEF?

No. The 6.4L has a diesel oxidation catalyst and a DPF with active regeneration, but no SCR or DEF system. DEF fluid, DEF pumps and DEF sensors do not apply to these trucks, so don't let anyone sell you DEF parts for one.

Will a filter-back exhaust affect my DPF?

A filter-back, or DPF-back, system bolts on behind the filter. The DOC and DPF stay in place and keep working, and only the restrictive section behind them is replaced. That is the documented compliant exhaust upgrade for the 2008-2010 6.4L.

Why does my 6.4L tick on a cold start and then go quiet?

That pattern commonly points to exhaust manifold leaks. The thin factory flanges bow and the short studs relax, so the gaskets leak at the ports; look for soot marks around the ports, slower spool and exhaust smell at idle. The repair is new gaskets and hardware, or upgraded manifolds with thicker flanges and longer studs.

My truck puffs white smoke in humid weather. Is it the exhaust?

Not necessarily. Ford TSB 11-2-2 describes a narrow white-smoke-in-humidity complaint on this truck. Confirm whether your truck matches that bulletin before you replace charge-air or exhaust parts.

Was there a recall on the 6.4L DPF?

Yes. Recall 07S49 covered early DPF units that leaked and a regeneration calibration that could put flames out the tailpipe on trucks built before March 9, 2007. All trucks were recalibrated under that recall.
