Call or Text (352) 722-5295Fuel system on the 2008-2010 Ford 6.4L Powerstroke
The 6.4L Powerstroke brought high-pressure common rail and piezo injectors to the Power Stroke line, and the whole system is built around one pump, the Siemens K16. Fuel leaves the tank for the HFCM, the horizontal fuel conditioning module on the driver-side frame rail. It holds the electric lift pump, a 10-micron primary filter, the water separator and drain, and a thermo recirculation module that sends return fuel back into the filter below 80 F. The regulator holds about 24 psi at the engine filter inlet. Fuel then passes a finer secondary filter on the engine and reaches the gear-driven K16, a three-piston rotary pump that feeds one rail per bank at up to 24,650 psi. Eight piezo injectors fire off those rails. The pressure and volume control valves live inside the pump and are not serviced separately, and the rail pressure sensor sits on the right bank. The K16 and its injectors are unique to the 6.4L; 6.0L and 6.7L injection parts do not interchange.
What fails and why
Water and dirt are this system's enemies. The HFCM drain can coagulate: water and diesel form a white, grease-like sludge that plugs the quarter-turn drain and lets water through to the K16 and injectors. Expect a water-in-fuel warning, rust in the system and hard starts, and later a P2269 code. The plastic HFCM housing can also crack or its electrical parts can fail, which shows up as a leak at the frame rail and hard starting.
Piezo injectors fail from contamination and internal leakage, such as varnish, a stuck-open nozzle or a leaking body. Symptoms run from hard starts, rough idle and misfire to fuel in the oil, a rising oil level and frequent regens. In the worst case a bad injector melts a piston with no warning light.
A few more are worth knowing. Early 2008 trucks built before August 20, 2007 can have the HPFP wiring harness chafe against the block, grounding the volume-control circuit and setting P0003, P0004 or P0091 with loss of power or a no-start; TSB 07-26-2 covers it. A drifting rail pressure sensor can set P0087 with a healthy pump. And when a K16 does fail, it contaminates the rails, lines and injectors, so replacing the pump alone invites a repeat failure.
Stock replacement vs. upgrade
For most trucks the most effective K16 insurance is maintenance. Drain the HFCM water separator every one to two weeks and change both filters on schedule: 20,000 miles or 24 months under normal use, 10,000 miles or 400 hours under severe use. Ford's schedule treats any biodiesel use as severe duty, so confirm the blend limit in your owner's guide. When injectors go, replace them as a complete remanufactured set with new seal kits instead of one at a time. On the supply side, AirDog and FASS are the documented lift pump upgrades for these trucks, adding finer filtration and water separation ahead of the K16. On power, the stock pump and injectors are adequate below about 700 rwhp; builds past that move to dual K16 pumps and larger injectors.
What we carry
This collection runs from the fuel tank to the injectors.
- Lift pumps and filtration: AirDog air/fuel separation systems, Raptor pumps and replacement filters, FASS Titanium Signature Series systems and filter packs, the BD Diesel Venom lift pump, and the Alliant Power AP63450 replacement HFCM. See all lift pumps.
- High-pressure side: Alliant Power reman K16 pumps, pump kits and the AP0071 installation kit, the AP63669 reman fuel rail set, the AP63422 rail pressure sensor and left and right injector harnesses, plus the XDP XD610 fuel system contamination kit and Exergy Performance rail plugs, tees and AN supply fittings.
- Injectors: the Alliant Power AP64900 reman injector, the XDP XD485 reman injector with line, Dynomite Diesel injectors, nozzle sets and the nozzle alignment pin set, MAHLE injector seal kits and Dynomite universal oversized high-pressure lines. See all injectors.
- Additives: lubricity, cetane, cleaning and winter anti-gel treatments from Hot Shot's Secret, Lucas Oil, Exergy Performance, Merchant Automotive and XDP. See all fuel additives.
- Service and tank parts: the Dorman 904-204 HFCM/oil filter cap and XDP one-hole fuel tank sumps, with and without a fuel return.
Fitment notes
This collection is for the 2008-2010 Super Duty with the 6.4L: the F-250 and F-350 in regular cab, SuperCab or crew cab, the F-350 dually, and the F-450 crew cab pickup. F-450 and F-550 chassis cabs run the same engine at a different rating, so confirm the listing covers your truck. On early 2008 trucks, check the build date on the door-jamb label against the August 20, 2007 harness cutoff. The K16 and piezo injectors do not interchange with the Bosch pump parts on the 2011-and-later 6.7L. Read the year and engine range in each product title, then verify by VIN with the fitment checker.
Frequently asked questions
Why does my 6.4L set P0087 when the pump seems fine?
Low rail pressure has more than one cause, and a drifting rail pressure sensor can set P0087 with a healthy K16. A sound diagnostic order pulls all codes, checks the fuel filters and lift pump, runs an injector return-flow test, watches live rail pressure, checks supply pressure and volume to the pump, tests pump output and leakage, and finishes with a visual leak inspection. Do that before you buy a pump.
How often should I drain the water separator?
Every one to two weeks, plus a change of both filters on schedule. That habit is the most effective K16 insurance there is. If the quarter-turn drain is packed with white, grease-like sludge, water has already been getting past it, and the HFCM needs attention before the pump and injectors pay for it.
What has to be replaced after a K16 failure?
More than the pump. A failed K16 sends debris into the rails, lines and injectors. Both rails and the high-pressure lines have to be replaced or flushed, and the job includes a full system flush. Before you order anything, look in the HFCM filter bowl: white crystalline residue points to diesel exhaust fluid in the fuel, and if it is there the whole system is condemned.
Should I replace one injector or all eight?
The recommended path is all eight, as a complete remanufactured set with new seal kits, rather than one at a time. To find the problem in the first place, fuel trims beyond about plus or minus 10 flag a bad injector. The DPF can hide the smoke a bad injector makes, so frequent regens may be your first clue.
Do 6.4L fuel parts interchange with the 6.0L or 6.7L?
Not on the injection side. The Siemens K16 and its piezo injectors are unique to the 6.4L; the 6.0L uses HEUI injection and the 2011-and-later 6.7L uses Bosch pump parts, and neither interchanges. A few service items, like the Dorman 904-204 filter cap, are listed for both 6.0L and 6.4L trucks, so read the year and engine range in each title.
