Fuel System on the 2004.5-2007 RAM 5.9L Cummins

The 2004.5-2007 5.9L Cummins runs Bosch high-pressure common rail built from five main parts: an electric lift pump, the filter housing, a CP3 injection pump with its own internal gear pump, the fuel rail and six solenoid injectors. The lift pump sends fuel at roughly 10 psi through the factory 7-micron Fleetguard FS19856 filter, which also holds the water-in-fuel sensor. Inside the CP3, the gear pump raises that to 80-180 psi, and three plungers build 4,251 to 23,206 psi in the rail. A relief valve on the rail vents to the return at about 28,000 psi if pressure spikes.

The CP3 is driven 1:1 by the front gear train on three studs. It is not timed to the engine and has no key-way, because it only makes pressure; the ECM times each shot at the injector. The ECM sets rail pressure through the Fuel Control Actuator (FCA) bolted to the back of the pump, and a cascade overflow valve splits extra fuel between pump lubrication and the return line. On these years each injector fires three events per cycle, up from two on the 2003-2004 engine.

What fails and why

Injectors are the big-ticket failure. Worn return check balls and seats, stuck pintles, cracked nozzles and failed solenoids all show up, and the Turbo Diesel Register (TDR) sees failures particularly past 150,000 miles. Symptoms are a long crank, white smoke at idle, a rough idle or miss, knock, fuel in the oil and falling mileage, with P2149 set for electrical faults. Fuel contamination is the leading cause of early injector death. The other usual suspects:

  • Lift pump. Diesel Hub puts the expected life of the factory 24-valve lift pump around 100,000 miles. Watch for supply pressure under about 5 psi at full power. A dead lift pump starves the CP3, damages it and seeds the injectors with metal.
  • FCA. A sticking Fuel Control Actuator (Cummins 4932457) brings a rattle at idle, surging, rough idle, stalling and hard starts.
  • #4 and #6 injector lines. Both have cracked often enough that Cummins issued an updated line with a hold-down bracket.
  • Connector tubes. Water in the fuel rusts them and sends the rust straight to the injectors. A connector tube nut left under its 37 ft-lb spec leaks into the return and mimics a bad injector.
  • Rail relief valve. Pressure spikes on tuned trucks can pop it, and once it pops it will not reseal. Expect a hard start, low rail pressure and fuel returning to the tank constantly.

Stock replacement vs. upgrade

Test before you spend. A return-flow test separates a bad injector from a loose connector tube, a sticking FCA or a popped relief valve: total return should be under 180 ml after one minute at idle, and any single injector flowing over 40 ml per minute is bad. If injectors are due, replace them as a set. The job is about 8 hours of labor, and one injector costs nearly as much labor as six.

For a daily driver or a tow rig, stock-replacement parts are the right call: the correct '505' injector (Bosch 0986435505, Cummins ReCon 5254688RX, Mopar R5135790AE), a reman or new stock CP3 and genuine injection lines. If you raise rail pressure, add an aftermarket lift pump and filtration system with roughly 3-micron filtration, such as FASS or AirDog. On a built truck, a performance or dual CP3 setup removes the factory fueling bottleneck.

Fitment notes

These trucks were sold as the Dodge Ram 2500 and 3500, in Regular Cab, Quad Cab and, from 2006, Mega Cab. Watch these splits when you order fuel parts:

  • Lift pump location. A 2004.5 truck has the pump on the engine beside the filter canister. 2005-2007 trucks have it in the tank. Some trucks have had the pump relocated, so look before you order, and note that some aftermarket pumps need an optional pickup tube on in-tank trucks.
  • Injectors. 2003-2004 uses the '503', 2004.5-2007 uses the '505', and the 6.7L uses the '518'. They carry different part numbers and injection strategies.
  • Rail pressure sensor. 5297640 is the 2007.5-2012 6.7L part; the 2003-2007 5.9L sensor is different. FCA 4932457 is correct for the 2003-2007 5.9L.
  • 2007 is a split year. Trucks built after January 1, 2007 got the 6.7L Cummins, so order by engine, not model year. When in doubt, verify by VIN.

Frequently asked questions

How do I know if my 5.9L injectors are bad or something cheaper is wrong?

Run a return-flow test before buying injectors. Total return should be under 180 ml after one minute at idle and under 30 ml during a 10-second crank, and any single injector over 40 ml per minute is bad. Check the FCA, rail pressure sensor and relief valve first, and confirm the connector tube nuts are at 37 ft-lb, since a loose one mimics a bad injector.

Where is the lift pump on my truck?

On a 2004.5 truck it is on the engine, next to the filter canister. From 2005 through 2007 it is in the tank. Some trucks have had the pump moved, so look before you order a replacement or an aftermarket system.

How often should I change the fuel filter?

The factory schedule calls for the Fleetguard FS19856, a 7-micron filter, every 15,000 miles or 12 months. If you raise rail pressure, roughly 3-micron aftermarket filtration is the recommendation.

Can I add two-stroke oil or used motor oil to my fuel?

Never put used motor oil or ATF in the fuel of this engine. Common-rail clearances are around 25 millionths of an inch, and particles get more abrasive as pressure rises. Ashless two-stroke oil is useful as a diagnostic: if it temporarily cures a rattle or surge, the FCA is likely sticking.

Why do the #4 and #6 injector lines crack?

Those two lines have a documented cracking history on the 5.9L common rail, and Cummins released an updated line with a hold-down bracket. Torque line nuts to 22 ft-lb with a backup wrench at the rail and head. If you travel far from home, carry spare lines.
