The 5.9L Cummins uses Bosch solenoid common-rail injectors with seven-hole nozzles. The ECM opens and closes each one electrically, and fuel reaches it through a connector tube that passes through the cylinder head. The 2004.5-2007 engine fires three injection events per cycle, one more than the 2003-2004 engine, using the '505' injector: Bosch 0986435505, Cummins ReCon 5254688RX, Mopar R5135790AE. Newer Bosch replacements use coated steel bodies and a redesigned return seat to resist cracking and sticking.
What fails and why
The wear points are the return check ball and seat (which raises return flow), stuck pintles, cracked nozzles and bodies from high rail pressure or exhaust gas temperature, and solenoid failure. TDR sees failures particularly past 150,000 miles. Symptoms include a long crank or hard start, white smoke at idle, a rough idle or miss, knock, fuel in the oil and poor fuel economy, and P2149 sets for electrical faults. Fuel contamination is the leading cause of early injector death, and water in the fuel rusts the connector tubes, which then send rust into the injectors.
Stock replacement vs. upgrade
Diagnose first. Total return should be under 180 ml after one minute at idle and under 30 ml during a 10-second crank, and any single injector over 40 ml per minute is bad. Rule out the FCA, rail pressure sensor and relief valve, and confirm the connector tube nuts are at 37 ft-lb. If the injectors are done, replace the set: the job is about 8 hours of labor, and one injector costs nearly as much labor as all six.
For a daily driver or tow rig, stock-spec injectors, new or remanufactured, are the default. For built trucks, TDR reports Stage 1 performance injectors at roughly 50-60 hp with equal or better mileage than stock, and Stage 2 around 90 hp with a fuel economy penalty, and advises pairing them with turbo upgrades and a fuel-pressure gauge. Add roughly 3-micron filtration once rail pressure goes up. If your truck faces emissions inspection, confirm any performance injector is legal for your state and model year before you buy.

Fitment notes
Injectors are year-split: '503' for 2003-2004, '505' for 2004.5-2007 and '518' for the 2007.5+ 6.7L, with different part numbers and injection strategies. BD's injector sets and installation kits split again at 2006, and Fleece's harnesses come in early (2003-2005) and late (2006-2018) versions, so order by model year. At install, torque the connector tube nuts to 37 ft-lb, hold-down bolts to 89 in-lb, injection lines to 22 ft-lb and injector wire nuts to 11 in-lb. 2007 shares the model year with the 6.7L, so verify by VIN.

Do I have to replace all six injectors?
Most shops do. Injector replacement is about 8 hours of labor, and replacing one costs nearly as much labor as replacing all six. Test first so you know the injectors are the problem.
How do I test 5.9L common-rail injectors?
Use a return-flow test. Total return should be under 180 ml after one minute at idle and under 30 ml during a 10-second crank. Any single injector over 40 ml per minute, or 12-14 ml per 10-second crank, is bad, and TSB 14-003-06 covers the updated procedure.
Will a 2003-2004 injector work in my 2005 Ram?
No. 2003-2004 trucks use the '503' injector (Bosch 0986435503 family) with two injection events, while 2004.5-2007 trucks use the '505' with three. They carry different part numbers, so order the one listed for 2004.5-2007.
What torque do the injector hold-down bolts take?
89 in-lb. The connector tube nut takes 37 ft-lb, and an under-torqued connector tube leaks into the return and mimics a bad injector. Injection lines take 22 ft-lb and the injector wire nuts 11 in-lb.
