Fuel Rail System on the 2004.5-2007 RAM 5.9L Cummins

On the 5.9L Cummins, the CP3 fills a single fuel rail that holds 300 to 1,600 bar (4,251 to 23,206 psi) and feeds six injectors through individual lines and connector tubes. The rail carries two parts that matter: the rail pressure sensor and the pressure-limiting relief valve set at about 28,000 psi. The ECM holds rail pressure by metering fuel into the CP3 through the Fuel Control Actuator on the back of the pump.

What fails and why

The relief valve pops when rail pressure spikes, which TDR ties to tuned trucks running stacked tuners or pressure boxes. Once it opens it will not reseal, and the symptoms are a hard start, low rail pressure and fuel returning to the tank all the time. The fix is a new valve.

The connector tubes that link the lines to the injectors seal with an O-ring and locating balls and torque to 37 ft-lb. Water in the fuel rust-pits them, and a pitted tube feeds debris straight into the injector. Because a bad sensor, a popped valve or a leaking connector tube can look like injector failure, check these rail-side parts before you buy injectors.

Stock repairs here are straightforward: the genuine Cummins 5297641 rail pressure sensor for the 2003-2007 5.9L, or the XDP XD600 new fuel rail assembly. Match the sensor to the engine. Rail pressure sensor 5297640 is the 2007.5-2012 6.7L part; the 2003-2007 5.9L uses a different sensor, and the genuine 5297641 here is listed for the 2003-2007 5.9L. Fleece valve cover conversion harnesses come in an early version for 2003-2005 and a late version for 2006-2018, so pick by model year. 2007 is a split year with the 6.7L, so verify by VIN before ordering rail parts.
