On a second-gen 12-valve 5.9L Cummins, the intake accessories are the pieces that keep the system sealed and starting: rubber boots on the intercooler pipes, T-bolt clamps, grid-heater relays and wiring, gaskets, and the gear that keeps a washable filter in service. The factory air side has no mass-airflow sensor and no throttle body. Its two trouble spots are the boots and the grid heater circuit.
What fails and why
Boots and clamps. Charge-air boots slip or split under their clamps at any age. The truck answers with low power, smoke and a whistle under boost, and the fuel system often takes the blame. Silicone boot and clamp kits are the fix.
Grid heater relays and element. The 12-valve has no glow plugs. An electric grid heater between the horn and the manifold cycles below about 59 degrees F. Parts vendors report the relays and the heater element as age-related wear items on these trucks. A relay that sticks on can drain the batteries; a dead circuit gives hard, slow cold starts with white smoke. Treat that as a vendor-reported pattern, not a factory bulletin.
Stock replacement vs. upgrade
For the heater grid, gaskets and sensors, match the factory part. The genuine Cummins 3929108 heater grid, the Cummins 3932272 IAT sensor and the gasket sets from Alliant Power and Mahle are replacement parts, and exact fit is the point. Boots and clamps are where an upgrade pays off: silicone couplers and high-torque clamps replace tired factory rubber and the clamps that let it slip. If you run a washable filter, a cleaning and oil kit keeps it in service, since those filters are reusable.

Fitment notes
Read the year range on each part. The grid heater gaskets are listed 1989-2007, the manifold gasket set 1989-2002, the boot kit and fusible link wire 1994-2002, the heater grid 1989-1998, the TPS 1995-1998 and the IAT sensor 1998 only. Wide ranges do not mean every part crosses over: 12-valve and 24-valve horns, grid-heater plates and manifolds differ, and Dodge changed engines partway through 1998. On a 1998, look at the pump before you order: the 12-valve's P7100 has a mechanical shutoff solenoid on top, while the 24-valve's VP44 has a wiring harness. The TPS rides on the injection pump and feeds the PCM for automatic transmission shift and lockup control. The Banks pre-filter wrap fits only Banks filters 42158 and 42188. Verify by VIN if anything is unclear.
Frequently asked questions
Why do my batteries keep going dead on my 12-valve?
One possible cause is the grid heater relay. Parts vendors who specialize in these trucks report that a relay sticking on can drain the batteries. It is a reported pattern rather than a documented factory issue, so test the relay circuit before you replace parts.
Are silicone couplers worth it over factory rubber boots?
If your boots keep slipping, yes. Slipped and split boots are the top intake-side complaint on 1994-1998 trucks, and silicone boot and clamp kits are the fix. Pair any coupler with good clamps, like the BD Diesel high-torque clamps.
Which gasket do I need for the grid heater?
The grid heater sits between the air horn and the intake manifold. The Alliant Power AP0058 gasket set and the Mahle G32749 heater grid gasket are both listed for 1989-2007 5.9L Cummins engines. If the job goes into the manifold as well, the Mahle MS12435 set covers 1989-2002.
How do I keep a washable intake filter in service?
Washable filters on these trucks are reusable. Clean and re-oil them with a kit like the S&B 88-0008 Precision II, following the filter maker's instructions. If you run the Banks Ram-Air intake, the 42650 pre-filter wrap fits over Ram-Air filters 42158 and 42188.
