2004.5-2005 Chevy Duramax LLY Air Intake Parts

This is the air intake collection for the 2004.5-2005 Chevrolet Silverado 2500HD and 3500 with the LLY Duramax: filters, cold air intakes, turbo inlet manifolds, intercoolers, charge pipes, boots, clamps, gaskets and sensors. The one thing to know is that the LLY's restriction at the turbo inlet is the root of its hot-running reputation, so intake work on this truck is as much about temperature as it is about power.

Air intake on the 2004.5-2005 Chevrolet LLY

Air comes in through the fender-mounted airbox and filter, passes a resonator and the intake tube, and reaches the turbo inlet manifold, the piece everyone calls the mouthpiece, bolted to the compressor inlet of the Garrett GT3788VA variable-geometry turbo. That compressor is a 62 mm, 11-blade wheel, the largest GM ever put on a factory Duramax. From there boost runs through the hot-side charge pipe to a front-mounted air-to-air intercooler that sits in a stack with the radiator and A/C condenser, then back through the cold-side pipe to a two-piece factory Y-bridge that splits it between the two intake runners. The EGR valve feeds cooled exhaust gas into that same path, and closed crankcase ventilation is routed into the intake as well. The LLY arrived mid-2004 in the same GMT800 Silverado HD body as the LB7. The truck did not change; the engine did. With the Allison 1000 it is rated 310 hp and up to 605 lb-ft.

What fails and why

The factory mouthpiece necks down hard and chokes that big compressor. Drive pressure, intake temperature and EGT all climb, and that is the source of the LLY's overheating-under-tow complaint: coolant temperature creeping up on grades or into a headwind, EGT rising faster than the load justifies, the fan clutch roaring the whole way. It happens at any mileage, mostly under sustained load in hot weather, which describes most of a Florida summer. GM's own fix for 2006 was a redesigned turbo inlet, a larger radiator and an improved fan, which tells you where the trouble was. The two-piece Y-bridge is the second restriction on the list. Downstream of the turbo, charge-air boots, couplers and clamps loosen, seep or blow off with age, and the ECM compensates with fuel, so the truck feels weak and runs hotter. Listen for a hiss under throttle and look for oily residue at the boots and clamps. Debris packs between the intercooler, radiator and condenser and cuts airflow through both at once. Over time EGR soot and PCV oil vapor coat the intake path, Y-bridge and runners, which costs throttle response and idle quality. And a restricted air filter mimics turbo trouble: BD Diesel's first check for sticking-vane symptoms is boost leaks and intake or filter restriction, not the turbo.

Stock replacement vs. upgrade

On a stock Silverado that tows, start with the cheap stuff. A fresh filter, new intake tube seals, and a boot and clamp kit if anything is seeping. The factory intercooler pipes on these trucks are plastic and crack with age, so an aluminum charge pipe is a durability fix even if you never add power. If the truck still runs hot under load, the mouthpiece is the single most recommended LLY upgrade. S&B's cast turbo inlet manifold claims 78.6 percent more flow than stock on the ISO 5011 test, and an LBZ-style horn measures roughly 8-10 inHg of restriction at peak flow against 15-20 inHg for the factory LLY piece. DrivingLine calls an aftermarket mouthpiece the most affordable and effective overheating fix because it lowers drive pressure and heat at the source. On a tuned truck, a one-piece 3-inch Y-bridge is worth up to 30 hp and lowers intake air temperature. A larger intercooler adds margin; Banks' Techni-Cooler carries 25 percent more core volume than stock. Upgraded pipes and couplers stop the repeat boot blow-off that follows any boost increase.

S&B covers the 75-5102 cold air intake kit, the 76-1006B turbo inlet manifold, the 83-2018 hot and cold side boot kit, KF-1008 and KF-1035 replacement filters, a filter wrap and a cleaning and oil kit. BD Diesel brings the 1046276 intake hose and clamp kit, high-torque hose clamps and Positive Air Shutdown valves in 3-inch and 3.5-inch sizes. Mahle has the LX2562 air filter, intake manifold gaskets and gasket sets. Banks Power lists the 42138 filter element and 42643 pre-filter wrap. Mishimoto has a factory-fit boot kit, a hot-side pipe and boot kit, and the MMINT-DMAX-01 intercooler. CSF offers the 6007 OEM-plus replacement intercooler and the 7103 heavy-duty core. Fitment notes

These pages cover 2004.5-2005 only. An LLY carries a 2 in the eighth VIN position; an LB7 carries a 1. Early 2006 trucks were still coded LLY but run 2006 LLY/LBZ hardware and take LBZ-style parts in many cases, so treat any 2006 LLY as a different fitment and verify by VIN. Intercooler and charge-pipe kits are listed 2004.5-2005 separately from 2006-2010 because the Y-bridge and mouthpiece connections changed with the LBZ. The S&B 76-1006B mouthpiece is a 49-state part: S&B states it cannot ship to California and is not street legal there. Before you buy any intake kit for a California-registered truck, check its CARB EO status on the product page. Many filters and couplers in this collection cross-list to other Duramax years, the 5.9L Cummins or the 6.0L Power Stroke; that is normal for a universal element. Intake parts do not change between the 2500HD and 3500, single or dual rear wheel, 2WD or 4WD, or across cab and bed lengths.

Frequently asked questions

Why does my LLY Silverado run hot when I tow, and is the intake really the cause?

The factory turbo inlet manifold chokes the 62 mm compressor, which raises drive pressure, intake temperature and EGT under sustained load. That extra heat lands on the smallest radiator GM ever put in front of a Duramax, with an EGR cooler adding to it. Opening up the inlet lowers heat at the source, which is why it is the first thing most LLY shops recommend. Clean the cooling stack and check the fan clutch at the same time.

Is the S&B turbo inlet manifold legal in California?

No. S&B lists the 76-1006B as fitting 2004-2005 Silverado and Sierra 2500/3500 LLY trucks only, states it cannot be shipped to California, and lists it as not street legal in all US states. If your truck is California-registered, call us before ordering any inlet or intake kit and we will sort out what carries a CARB EO.

My truck feels weak and hisses under throttle. Is it the turbo or the boots?

Check the boots first. Loose or seeping couplers and clamps between the turbo and the Y-bridge let boost escape, and the ECM adds fuel to cover it, so the truck feels soft and runs hotter. BD Diesel advises smoke or pressure testing the charge-air system before condemning a turbo. A boot and clamp kit or an aluminum pipe kit fixes the common leak points.

Will 2006-2010 Duramax intercooler pipes fit my 2005?

Usually not. Pipe and intercooler kits are listed 2004.5-2005 separately from 2006-2010 because the mouthpiece and Y-bridge connections changed when the LBZ arrived. Buy from this collection, which is filtered for the 2004.5-2005 LLY, and verify by VIN if the truck is an early 2006 build.
