The transmission behind the 2003-2007 Ford 6.0L Powerstroke

When Ford put the 6.0L Powerstroke in the Super Duty in 2003, a new automatic came with it. The 5R110W TorqShift replaced the old 4R100, carries a 1,000 lb-ft rating, and adds a Tow/Haul mode, PTO provision and a hidden sixth ratio that is only used in extreme cold weather. It has a reputation for reliability, longevity and a sophisticated shift schedule. If your truck didn't get the automatic, it has the ZF S6-650 six-speed manual: 5.79 first gear, 0.72 sixth, a 520 lb-ft rating and an internal oil pump on the Ford version. The 6.0L E-Series vans never got the manual; they were automatic only.

On the service side, the TorqShift takes Mercon SP fluid, and 2003-2007 units use a bypass 'toilet paper roll' style filter in addition to the main filter. Keep that second filter in mind whenever you order a service kit.

What fails and why

Many of the TorqShift's trouble spots are about control rather than broken hard parts. On high-mileage units, wear in the torque converter clutch (TCC) control valve lets the converter slip or cycle in and out of lockup. You feel it as a shudder or slip once lockup engages, and the computer may store P0741 or P1783. The valve itself changed for 2005: the 2003-2004 valve is shorter than the later one, and an early valve should never be reused.

The other pattern is electrical. Many 'transmission' faults on these trucks start with bad grounds. One transmission shop documented a 2007 F-350 6.0L whose corroded body grounds read over 20 ohms; with the grounds that far gone, the transmission pump became the return path for current, and electrolysis destroyed it. That's why the order of operations on any shifting complaint is grounds first, solenoids second.

Stock replacement vs. upgrade

For a stock truck that works within its rating, OEM-style service is the right call: fluid that meets Mercon SP, the main and bypass filters, a pan gasket and, when a converter problem is confirmed, a correct-year TCC control valve assembly. Seat that valve's retaining clip carefully, because installed wrong it sets P1744.

Upgrades build on that baseline. A heavy-duty aluminum deep pan adds fluid capacity, and PPE sells a matching deep filter for its pan. Auxiliary coolers give a hard-working truck more room to shed heat. When a TorqShift comes apart for a rebuild, Build-It kits, a master rebuild kit and billet input and intermediate shafts go in while it's open, and a billet flex plate can go on before it goes back in. Fitment notes

Start with the VIN. Early 2003 Super Dutys were still 7.3L trucks with the 4R100, which is why a few 7.3L-era parts, like the Mag-Hytec E4OD/4R100 pan and BD's 1994-2003 filter kit, show up here. If your truck is a 6.0L, skip anything listed only through 2003.

Next, pin down your year split. The TCC control valve changed for 2005, and BD and Mishimoto both list separate 2003-2004 and 2005-2007 parts. ATS packages come in 2WD and 4WD versions. Manual trucks have the ZF S6-650; some references call it the S6-750, but that name formally belongs to the 6.4L's 2008-and-later unit. The 5R110W stayed in use behind the 6.4L through 2010, and many parts here are listed 2003-2010, but the 2008-and-later units carry their own calibration and service parts. Treat the 6.0L TorqShift as its own family and go by the year range on each listing.

Frequently asked questions

Which transmission does my 2003-2007 6.0L Powerstroke have?

Super Duty pickups were built with either the 5R110W TorqShift five-speed automatic or the ZF S6-650 six-speed manual. The automatic is rated at 1,000 lb-ft; the manual is rated at 520 lb-ft and the Ford version has an internal oil pump. A 6.0L E-Series van is always an automatic.

What fluid does the TorqShift take, and how much should I buy?

The 5R110W calls for Mercon SP. Hot Shot's Secret lists roughly 7.5 quarts as an approximate figure, and the actual total capacity is higher, so buy with some margin. Change the main filter and the bypass filter at the same service.

My truck shudders when the converter locks up. Is the transmission done?

Not necessarily. On high-mileage TorqShifts, a worn TCC control valve causes lockup slip and cycling, with P0741 or P1783 stored. The repair is the correct-year valve assembly, since 2003-2004 and 2005-and-later valves differ and an early valve should not be reused. Install the retaining clip correctly or the truck will set P1744.

Should I replace solenoids when the transmission starts acting up?

Check the grounds first. Many transmission faults on these trucks are electrical, and one documented 2007 F-350 had body grounds over 20 ohms that turned the transmission pump into a current path until electrolysis destroyed it. Clean and test the body and engine grounds, then replace a solenoid, such as XDP's modified direct clutch solenoid, if the fault is still there.

Will 6.4L transmission parts fit my 6.0L?

Some will, and the listing says so: plenty of parts here are listed for 2003-2010 6.0L and 6.4L trucks. But the 2008-and-later 6.4L units carry their own calibration and service parts, so don't assume a 6.4L part or a used 6.4L transmission is a match.
