2004.5-2007 Dodge 5.9L Cummins Fuel Filters

Fuel filters, water separators and lift pump filtration systems for the 2004.5-2007 Dodge Ram 2500 and 3500 with the 5.9L Cummins. Filtration is the cheapest protection this engine has. Fuel contamination is the leading cause of early injector death on the common-rail 5.9L, and changing a filter is a small job next to an 8-hour injector replacement.

Filtration on the 2004.5-2007 RAM 5.9L Cummins

From the factory, fuel on the 5.9L Cummins passes one main filter: the Fleetguard FS19856, a 7-micron element in a canister on the driver side of the block. The canister also holds the water-in-fuel sensor. The service interval is 15,000 miles or 12 months. The lift pump pushes fuel through that filter at roughly 10 psi on its way to the CP3.

Chrysler later added a dirty-environment option. TSB 14-004-11 released a Mopar severe-duty add-on frame-rail filter kit (68083853AA for pickups) with a 25-micron element that becomes the primary water-stripping filter. On 2004.5-2007 5.9L trucks that kit also needs WIF wiring adapter 68026934AA; the 6.7L does not.

What fails and why

Water and dirt are what end this fuel system early. Water rusts the injector connector tubes and carries that rust straight into the injectors. A plugged filter or a tired lift pump causes a different problem. Diesel Hub gives the factory lift pump an expected life of about 100,000 miles, and supply pressure under about 5 psi at full power starves the CP3. A starved CP3 damages itself and seeds the injectors with metal, and that ends in the injector symptoms nobody wants: a long crank, white smoke at idle and a rough idle or miss.

Stock replacement vs. upgrade

A stock truck running clean fuel does fine with a factory-spec 7-micron filter changed on schedule. Once rail pressure goes up, the recommendation changes: add an aftermarket lift pump and filtration system with roughly 3-micron filtration. FASS and AirDog systems mount on the frame and take over feeding the CP3, with their own filters and water separation. Fleece also offers an auxiliary heated fuel filter kit listed for 2003-2018 5.9L and 6.7L Cummins trucks.

Fitment notes

The lift pump split drives most filtration fitment. A 2004.5 truck has the pump on the engine beside the filter canister; 2005-2007 trucks have it in the tank, and some trucks have had it moved, so check yours before ordering. Some aftermarket pumps need an optional pickup tube on in-tank trucks. Read the year range on each listing: the FASS Titanium Signature Series kits are listed for 2005-2018 and 2021-2024, the FASS Drop-In Series from 2003, and the BD Venom for 2005-2012. The Fleece heated fuel filter base listing is titled for the 2003-2018 6.7L Cummins and 2011-2016 6.6L Duramax, so confirm 5.9L fitment on the product page before ordering. 2007 is a split year with the 6.7L, so confirm your engine and verify by VIN.

Frequently asked questions

What micron rating should I run on a 5.9L common rail?

The factory filter is 7 micron. Once you raise rail pressure, roughly 3-micron filtration is the recommendation, which is why a FASS or AirDog system is advised whenever rail pressure goes up. AirDog replacement filters here come in 2-micron and 10-micron versions, so match the element to your system.

Will a FASS or AirDog system fit my 2004.5 Ram?

Check carefully. A 2004.5 truck still has the engine-mounted lift pump, while 2005-2007 trucks have it in the tank, and you need to account for that when choosing a kit. Read the year range on the listing: the FASS Drop-In Series is listed from 2003, while the Titanium Signature Series kits start at 2005.

How often should I change the fuel filter?

The factory schedule for the Fleetguard FS19856 is every 15,000 miles or 12 months. With an aftermarket lift pump system, follow the change interval in that system's instructions.

What is the Mopar severe-duty fuel filter kit?

It is a Chrysler add-on frame-rail filter released under TSB 14-004-11 (kit 68083853AA for pickups, element 68083826AA, 25 micron) that becomes the primary water-stripping filter for trucks in dirty environments. On a 2004.5-2007 5.9L it also needs WIF wiring adapter 68026934AA.
