2003-2004 Dodge 5.9L Cummins Fuel Injectors

Fuel injectors, connector tubes, seal kits and install hardware for the 2003-2004 Dodge Ram 2500 and 3500 with the 5.9L Cummins. These are Bosch solenoid injectors specific to 2003-2004, and they do not interchange with 2004.5-2007 parts. Whatever you buy, install new connector tubes with them; contamination from old tubes is the most common failure of new injector installations.

Injectors on the 2003-2004 RAM 5.9L Cummins

The 2003-2004 5.9L Cummins uses Bosch electrically opened solenoid injectors with 8-hole, 143-degree nozzles and two injection events per cycle. The stock part numbers are Bosch 0986435503, Cummins ReCon 5254686RX and Mopar R8004082AB, the 305 hp injector. Each injector is fed through a steel connector tube that passes through the head, seals to the injector with an O-ring and indexes with peened balls. Bosch later supplied replacement injectors with coated steel bodies and internal changes to reduce cracking, sticking and return-seat erosion.

What fails and why

Injectors wear out when the solenoid fails, the return check ball and seat erode, the pintle sticks, or the nozzle or body cracks from high rail pressure and high EGT. Watch for long cranking (too much return flow to build the roughly 5,000 psi needed to fire), white smoke at idle, a rough idle or miss, fuel in the oil and lost mileage. Water and rust speed it all up: rust-pitted connector tubes push rust straight into the injectors, and repeat failures after replacement are a telltale sign. There is no reliable life figure; TDR's writer replaced his set preventively at about 100,000 miles, and life depends on fuel cleanliness and rail pressure.

Diagnose before you buy

The return-flow test is the definitive check. A good injector returns 2-6 ml in a 10-second crank, and 12-14 ml condemns it. Total return should be under about 30 ml in a 10-second crank and under 180 ml after a minute of idle. Re-torque the connector-tube nuts to 37 ft-lb first, because under-torqued tubes mimic bad injectors. On 2003-2005 engines, unplugging one of the three head connectors cuts out a cylinder pair to narrow the search.

Replacing injectors the right way

For most trucks the answer is stock reman Bosch-spec injectors with new connector tubes every time. Replacing one injector is nearly as much work as all six, since the intake plumbing, breather, wiring and lines all come off, so TDR recommends doing the full set on a high-mileage engine. You will need a lady-foot puller, a 24 mm (15/16) socket cut to 1 inch for the #3 and #6 tube nuts, and a way to vacuum 2-3 ml of fuel out of each piston bowl so the engine does not hydro-lock. Torque in sequence: snug the hold-downs, tube nut to 11 ft-lb, hold-downs to 89 in-lb, then the tube nut to 37 ft-lb.

Fitment notes

2003-2004 injectors are not the same as 2004.5-2007 injectors, which use 5-hole, 124-degree nozzles and three injection events; part numbers and spray pattern differ, so check the build date and engine serial, not just the model year. Connector tubes and the seal kit are listed for 2003-2007, and the hold-down bolts for 1998.5-2024 5.9L and 6.7L. If anyone has run used oil or ATF through the fuel, drain and flush the whole system and replace all filters before new injectors go in. Verify by VIN or with the fitment checker.
