The charging and starting system is more than an alternator and a starter. Two Group 65 batteries in parallel are tied to each other and to the starter by heavy cables and grounds, and the alternator charges on command from the PCM through its own circuit. When any of those connections drops voltage, the truck acts like it has a bad battery or a bad alternator. That is why the cables and wiring are the first place to look on any Powerstroke charging or starting complaint.
What fails and why
Voltage drop in the cables and grounds causes slow cranks, extended cranks and no-starts, and it shows up worst when the truck will not light on the first try in the cold. Faults in the alternator-to-PCM wiring set off the same warnings as a dying alternator: a battery light, a Check Charging System message and dead batteries. The first checks on any charging or starting fault are the battery cables, the grounds and the alternator-to-PCM wiring, and voltage-drop testing is how you find the bad run. Glow plugs are the other half of the hard-start story. Ford used ZD-17 glow plugs on trucks built before December 1, 2012 and ZD-18 plugs on trucks built from December 2012 on, so match plugs to your build date.
Repair vs. replace
If voltage-drop testing points to one bad connection, fix that connection. If several runs test poorly, a complete heavy-duty cable set replaces them in one job and removes the guesswork. The same goes for the charging circuit harness: replace it when testing shows the harness is the fault, not as a guess before you have tested. And if the batteries test weak, replace them as a pair, because a bad battery overworks the alternator.
What we carry
XDP MFG's XD448 HD replacement battery cable set fits 2011-2016 6.7L trucks. Fleece Performance Engineering makes a charging circuit harness for 2011-2016 Power Stroke trucks. For the battery trays, there are billet hold-downs from S&B and SPE Motorsport. Lucas Oil Sure Start starting fluid is here as well; follow the directions on the can.
Fitment notes
The XDP cable set and the Fleece harness are listed for 2011-2016, which covers every 2011-2014 truck. The hold-downs list ranges that run past 2014. If your truck has the dual-alternator option, check the product page to confirm the harness or cable set covers that configuration, and verify by VIN with the fitment checker before you order.
Frequently asked questions
How do I find a bad battery cable or ground?
Voltage-drop test each cable and ground while the engine cranks. The run that drops the most voltage is the one to fix or replace. It is the standard first check for charging and starting faults on these trucks.
My truck shows Check Charging System but the alternator tested good. What now?
Look at the wiring. Faults in the alternator-to-PCM command circuit mimic a failed alternator. Turn the key on with the engine off: if the battery light does not come on, the command circuit is the likely problem.
Which glow plugs does my 2011-2014 6.7L use?
It depends on the build date. Trucks built before December 1, 2012 use ZD-17 glow plugs, and trucks built from December 2012 on use ZD-18. Confirm your build date before you order plugs.
