Call or Text (352) 722-5295Engine components on the 2008-2010 Ford 6.4L Powerstroke
The 6.4L uses a cast-iron block with a bed plate, the same basic architecture as the 6.0L, with a 3.87-inch bore and 4.13-inch stroke. The connecting rods are exceptionally strong; stock rods have handled 900 rwhp, and the block is quoted at 800-plus hp. The weak link in the rotating assembly is the cast aluminum piston, and its re-entrant bowl lip is where cracks start. Up top, the cast-iron 4-valve heads can support about 900 rwhp with stiffer valve springs and stronger pushrods, but they can crack from excess heat. The injector sleeves are stainless and replaceable. Find the rest of the Ford diesel lineup in our Powerstroke collection.
What fails and why
Pistons are the big one. Besides cracking at the bowl lip, they take the hit when a piezo injector sticks open: the nozzle over-fuels the cylinder and can torch a piston. Leaking injector bodies drain fuel into the crankcase, and that thinned oil is hard on the rocker arms and lifters it feeds. On the front of the engine, the aluminum front cover can erode from cavitation behind the water pump when the truck is run low on coolant; watch for milky oil, coolant in the crankcase or pinholes in the cover. That failure is considered uncommon, and the MAHLE timing cover seal and gasket set here cover the resealing side of the job. Trade press has reported catastrophic failures between 150,000 and 200,000 miles, far short of Ford's claimed 375,000-mile B50 life.
Stock replacement vs. upgrade
For a rebuild, replace all eight pistons, not just the cracked one. MAHLE's Maxx Force 7 pistons with rings fill the usual role: the MaxxForce 7 industrial piston, with its de-lipped bowl and thicker crown, is the common replacement for cracked factory pistons, and forged pistons are for high-horsepower builds. MAHLE also lists standard and reduced-compression 6.4L pistons. When the heads come off, install studs rather than reusing the torque-to-yield bolts; XDP's X220 head and main stud kits are here for that. If you are building for power, upgraded valve springs and pushrods come next, and worn rockers and bridges should be replaced as a set.
What we carry
MAHLE supplies most of the gasket and piston work: the 95-3784 engine gasket set, CS54657 lower engine gasket set, HS54657 head set, 54657 Black Diamond head gasket, JV5139 timing cover gasket set, 67831 timing cover seal, JV1684 rear main seal set, 20 mm cylinder head dowel pins, pistons with rings and piston ring sets. XDP adds HD high-boost valve springs, billet rocker arm valve bridges, Street Performance pushrods, X220 head and main stud kits, an inner-row head bolt kit, a stock-replacement harmonic balancer and a balancer bolt set. Dorman has left and right glow plug wiring harnesses, a glow plug relay module, a rear main seal cover, an electric vacuum pump and a fan clutch. Alliant Power covers the glow plug control module, crank and cam position sensors, oil pressure and EOT/ECT sensors and an engine harness connector cover. PPE and Mishimoto supply oil coolers, Mishimoto adds an oil filler cap, and the collection rounds out with Gator Fasteners hardware and BD Diesel parts.
Fitment notes
Piston listings come in standard and .25 mm, .50 mm and .75 mm oversizes, and ring sets in standard and .020, so order to the bore size your machine shop measured. MAHLE lists standard, reduced-compression and Maxx Force 7 pistons, so confirm which one your build calls for. The long block, heads and injectors are unique to the 2008-2010 6.4L and do not interchange with the 6.0L or the 2011-up 6.7L. Some seals, fasteners and sensors here are listed for both the 6.0L and 6.4L, so read each product's fitment line, and verify by VIN when in doubt.
Frequently asked questions
What is the difference between the MAHLE 6.4L pistons?
MAHLE lists the 224-3666WR piston with rings, the 224-3953WR reduced-compression piston and the 224-3851WR Maxx Force 7 piston, in a range of sizes. The MaxxForce 7 design, with a de-lipped bowl and thicker crown, is the usual replacement for cracked factory pistons. Your machinist's measurements decide the size.
Why replace all eight pistons?
One cracked piston is usually found whenever a 6.4L is torn down, and the other seven share the same cast design and the same bowl lip where cracks start. Doing all eight at once avoids pulling the engine apart a second time.
If I'm doing pistons, should I install head studs too?
Yes. Pistons mean the heads come off, and the guidance on the 6.4L is to install studs rather than reuse the factory torque-to-yield head bolts. If the heads need resurfacing, mill no more than 0.005 inch. XDP X220 head stud kits are on this page.
How strong is the 6.4L bottom end?
Stock connecting rods have lived at 900 rwhp and been pushed toward 1,100 rwhp, and the block is quoted at 800-plus hp. The cast pistons are the weak link, not the rods or block.
