Short and long blocks on the 2003-2007 Ford 6.0L Powerstroke

The 6.0L is a cast-iron 90-degree V8 with cast-iron heads, a bedplate main cap design and a gear-driven cam in the block. It is sold as a 6.0 liter but actually displaces 5.95 L, or 363 cubic inches, from a 95 mm bore and 105 mm stroke, with 18.0:1 compression and four valves per cylinder. The complete engine weighs about 966 lb with oil. The long block is strong: the bedplate prevents main cap walk, and the stock heads and rods support about 700 rwhp.

What fails and why

The 6.0L's weak point is the head gasket joint, not the bottom end. Each cylinder has only four 14 mm torque-to-yield head bolts, with the inner bolts shared between neighbors. A failed EGR cooler, heavy towing or added power raises cylinder pressure, the bolts stretch, and the gasket lifts. Cylinder head cracking is reported alongside those failures, usually after repeated overheating. The clues are persistent coolant loss after a gasket job, coolant in a cylinder, or a misfire.

Stock replacement vs. upgrade

When a head is cracked, it gets replaced. Fleece's Freedom Series HD heads are built as a heavy-duty replacement for the factory 6.0L casting. Whichever head you run, bolt it down with head studs instead of new torque-to-yield bolts; studs are the standard fix for this engine's head gasket problem and are highly recommended before you add power. O-ringed heads are recommended only above roughly 700 rwhp or for high-boost builds, so most trucks do not need them. If an EGR cooler failure started the chain, replace the oil cooler on the same job; a restricted oil cooler can kill a new EGR cooler within 30,000 to 50,000 miles.

Fitment notes

A replacement long block has to match your engine's build family. Injectors from engines built before 9/22/2003 do not interchange with later ones, the 2004 and 2005 HPOP and oil rail designs differ, and 2003 engines use a different piston bowl and longer glow plugs than 2004 and later engines. The Fleece heads are listed by dowel size, so confirm which dowel your engine uses before you order. Early 2003 Super Dutys were still 7.3L trucks, and E-Series vans and 2005 Excursions can carry earlier-spec engines, so identify by engine build date, not model year. Verify by VIN, or call the shop.
