Airflow on the 2004.5-2007 RAM 5.9L Cummins

Air takes a long path on this Cummins. It comes in through the airbox and intake tube, gets compressed by the Holset HE351CW turbo, is cooled in the air-to-air intercooler, then runs through the intercooler pipe to the intake horn. The horn is the cast elbow that bolts to the head and grid heater and connects the intercooler pipe to the intake plenum. The grid heater is the electric element that warms intake air for cold starts. The factory updated the intake at 2004.5: the airbox inlet grew from about 19 to about 26 square inches, with a new cold-air baffle and an intake tube with turning vanes. Stock boost on 2004.5 and later trucks is electronically limited to about 30-31 psi.

Where the risk is

There's no failure pattern that belongs to the kits themselves. The risk is in how a truck gets built. Adding fuel without buying more air (turbo, intercooler, filtration) drives exhaust gas temperature past its limits and shortens injector life. The signs are high EGT, smoke and cracked injector nozzles or bodies. The guidance for 2004.5 and later engines is a 1,500 F maximum EGT, so pair any flow kit with a monitor that shows EGT, boost and fuel pressure.

Stock vs. upgrade: why bundles make sense

Intake and exhaust upgrades should be the first step on this engine, and an intercooler upgrade has a low cost-to-performance ratio and lowers EGT. Parts also work better together than alone. In one published comparison, a complete intake system (filter, box inlet and tube) gained 9.9 hp and 13.5 lb-ft on an 80-hp-fueled truck, while the same parts measured individually added up to only 5.6 hp and 12.2 lb-ft. Fitment notes

Kits for this truck split by year. The 2004.5 change brought a new exhaust size with a converter, a new airbox and a new intake tube. 2005 moved the lift pump into the tank, and 2006 brought a CAN-bus ECM. The WCFab parts here are listed for 2003-2007 5.9L trucks, but read each product page for year notes before ordering. On a 2007, confirm the 5.9L, because the 6.7L shared that model year and is a different engine.
