2003-2004 Dodge 5.9L Cummins Brake Parts

Brake parts and service supplies for the 2003-2004 Ram 2500 and 3500 with the 5.9L Cummins, the first common-rail trucks of the third-generation Dodge Ram HD. These trucks use a conventional hydraulic disc system with ABS. There is no documented pattern failure here, so brake life comes down to how much weight you tow and how you bring it to a stop.

Brakes on the 2003-2004 Ram 5.9L Cummins

The 2003 model year brought an all-new 2500 and 3500: new frame, new suspension, new interior and sheet metal, and a switch from Dana to American Axle under both ends. The heavy-duty trucks kept solid axles front and rear. The brakes are a conventional hydraulic disc setup with ABS. Nothing about them is exotic, but these are heavy trucks, and a 5.9L Cummins that pulls a gooseneck all week puts a lot of work into pads, rotors and fluid. On a tow rig, the braking system is bigger than what sits behind the wheels. The trailer brakes and the brake controller are part of it, and when your hitch components carry different ratings, the lightest-rated part sets the limit.

What fails and why

Our research did not turn up a documented pattern failure for the service brakes on 2003-2004 Ram heavy-duty trucks. Treat pads and rotors as wear items. How fast they go depends on the weight you tow and the grades you drive. The symptoms owners report are the normal ones: worn pads and rotor pulsation after heavy towing. If your truck shows something stranger than that, diagnose it before you start buying parts. Lifted trucks are their own case. A 6-inch lift on a 4WD truck changes the distance the brake lines have to span, which is why BDS builds dedicated front and rear lines for its 6-inch kit on these trucks.

Stock replacement vs. upgrade

For a daily driver or a light hauler, stock-style service is the answer: fresh fluid of the type the truck calls for, clean hardware, and good pads and rotors. For a truck that tows heavy, the biggest brake upgrade often is not a brake part. An exhaust brake mounts at the turbo outlet and raises exhaust backpressure on demand, which gives you engine braking on long descents and extends the life of the service brakes. Exhaust brakes are cataloged as 4-inch direct-mount kits for 2003-2004 5.9L trucks, and 2004.5-2007 trucks take different kits, so match the year exactly. Add a trailer brake controller and properly rated trailer brakes and the truck is no longer doing all the stopping on its own.

What we carry

This collection covers service supplies and lift-related brake parts for the 2003-2004 trucks. Lucas Oil handles the fluid and cleaning side, with DOT 3 and DOT 4 synthetic brake fluid, a non-chlorinated brake parts cleaner and a contact cleaner for electrical connections. BDS Suspension supplies front and rear brake lines built for its 6-inch lift on 4WD trucks. Wehrli Custom Fabrication (WCFab) makes a billet aluminum brake master cylinder cap that fits 1998.5-2026 5.9L and 6.7L Cummins trucks, a small dress-up piece for the engine bay.

Fitment notes

This page is for the Ram 2500 and 3500, which were sold as Dodge Ram in these years, and the brake lines and master cylinder cap here are not Ram 1500 parts. Rotor and caliper specifications for 2003-2004 were not confirmed from a primary source, and a 2500, a single-rear-wheel 3500 and a dually may not share parts, so verify by VIN before you order hard brake parts. The BDS front brake line set is listed for 2500 4WD trucks with the BDS 6-inch lift, and the rear line is listed for 4WD trucks with that lift. Neither is meant for a stock-height truck. For fluid, use the DOT rating printed on your master cylinder cap or in your owner's manual.

Frequently asked questions

Is there a known brake problem on the 2003-2004 Ram 2500 and 3500?

Not one we could document. Our research found no pattern failure for the service brakes on these trucks. Pads and rotors wear at a rate set by how much you tow, and pulsation after heavy towing is a symptom owners see. Inspect them based on how the truck is used.

Should I use DOT 3 or DOT 4 brake fluid?

Use the rating your master cylinder cap or owner's manual calls for. We carry Lucas Oil synthetic fluid in both DOT 3 and DOT 4 so you can match it. If you are not sure what is in the system now, call the shop before you top off and we will help you sort it out.

Will an exhaust brake take load off my brakes when I tow?

That is its job. An exhaust brake raises backpressure at the turbo outlet on demand and adds engine braking on long grades, which extends the life of the service brakes. Direct-mount 4-inch kits are cataloged for 2003-2004 trucks, and 2004.5-2007 trucks need a different kit, so confirm your model year first.

Do I need new brake lines if I lift my Ram?

With a 6-inch lift, plan on it. BDS makes front and rear brake lines specifically for its 6-inch lift on 4WD trucks, with the front set listed for the 2500. Match the lines to the lift you actually have, and bleed the system with fresh fluid after the install.

What else matters for stopping a heavy trailer?

The trailer side does a lot of the work. A trailer brake controller and properly rated trailer brakes belong on any heavy setup. Check the rating on every hitch component, because when they differ, the lightest-rated one is your limit. Your truck's own ratings are on the door-jamb label.
