Call or Text (352) 722-5295Intercooler and piping on the 2008-2010 Ford 6.4L Powerstroke
Ford fed the 6.4L's compound turbos into an air-to-air intercooler with plastic end tanks. Hot air leaves the high-pressure turbo through the hot-side pipe and boots, gives up heat in the core, and returns through the cold-side boots to the intake. Stock boost runs roughly 40 to 42 psi, so every joint in that loop is under real load, and the hot side carries the most heat on top of it. That is why the connections, not the core, are where this system wears.
What fails and why
Boots, couplers and clamps crack or blow off from heat and boost, and the heat-cycled hot side goes first. It is gradual. You will see low boost, smoke, a sluggish throttle, a hiss under load, or P0299. Charge-air leaks also get misdiagnosed as turbo failure, so a truck with healthy turbos can end up with a turbo quote it did not need. On the end tanks, Banks markets its cast tanks against the stock plastic ones, which it says can burst, with sudden boost loss and oily residue at the tank seam as the tell. Read that as a seller's claim; the core itself is not the 6.4L's weak point.
Stock replacement vs. upgrade
Smoke-test the charge system before you buy an intercooler or turbo. If the core is fine and a boot is split, replace the boot: the Mishimoto factory-fit boots and the No Limit Fabrication lower hot-side connection boot go back in the stock locations. If the cooler itself needs replacing, CSF's OEM+ replacement intercoolers keep it stock-style. If you tow heavy or are replacing the whole loop anyway, step up: CSF's heavy-duty intercooler, the Mishimoto intercooler with its pipe-and-boot kit, or No Limit's air-to-air intercooler kit with its hot pipe and cold-side kits. The Banks 25984 adds cast end tanks, 14% more flow, over 5% more air density and over 1/2 psi more boost, and Banks lists it as 50-state compliant under CARB EO D-161-90.

Fitment notes
Intercooler and boot kits here fit the 2008-2010 6.4L only, and Banks lists F-450 and F-550 versions of its intercooler as compatible. The No Limit 901-404-1 boot is listed for both the 2003-2010 6.0L and the 6.4L. The PPE hump coupler is sold by size rather than by truck, so measure the joint first. None of this carries into the 2011 Super Duty with the 6.7L. Verify by VIN, and find the rest of your engine's parts on our Power Stroke page.
Frequently asked questions
Should I replace the intercooler or just the boots?
Start with the boots. On the 6.4L the documented weak point is the hot-side connections and pipe joints, not the core. Smoke-test the system; if the leak is a boot or coupler, replace it and recheck boost before you buy a cooler.
Are the stock plastic end tanks a problem?
Banks markets its cast end tanks against the stock plastic tanks, which it says can burst, and points to sudden boost loss and oily residue at the tank seam as the signs. Cooling specialists put the 6.4L's real weak point at the hot-side connections, not the core. If you find oily residue at a tank seam, the cooler is the suspect; otherwise, start with the boots.
Does the Banks intercooler fit an F-450 or F-550?
Banks lists the 25984 for F-250, F-350, F-450 and F-550 trucks with the 2008-2010 6.4L, and it carries CARB EO D-161-90. For every other intercooler and kit here, check the listing for your exact model and verify by VIN.
